This week we continue converting the stock kickstart cover to hydraulic clutch. In the last episode, Aad welded a bar of aluminum through the kickstart cover. This allowed us to but the whole thing in the lathe and bore the hole for the piston. Two O-ring grooves were added for sealing.

 
 
 
A small chunk of aluminum was welded on for the bleeder screw, ideally we would have done that before machining the bore to prevent heat distortion, but we forgot... Luckily for us the bore was not distorted. We decided to recess the fitting for the banjo bolt so there would be no interference with the kickstarter.
 
 
Then a lot of time was spent smoothing all the welds, the goal was to make it look like the cover was cast this way. We designed and machined a brass piston that fit on the clutch bearing nicely, and then assembled the cover on the bike.
 
 
 
 
 
There is enough clearance for the kickstarter, next week we will make the hardline from the master cylinder to the modified cover.
